The company operates several facilities, including the Heydar Aliyev Oil Refinery, the SOCAR Azerikimya ethylene and propylene facility, and the SOCAR Carbamide urea and ammonia processing plant. The Challenge The SOCAR Downstream Operations team faced challenges common in the complex and asset-intensive petrochemical industry, including: managing the reliability and integrity of an older asset base; navigating local regulations and ensuring compliance; and accessing and digitalizing incomplete or poorly organized data for an abundance of assets across disparate facilities. They needed to establish a program that prioritized asset maintenance by criticality and risk. The Solution The Integrity and Reliability teams at SOCAR Downstream underwent a transformation effort to digitalize asset data, set strategies for assets based on criticality and risk, and establish comprehensive asset health monitoring and Mechanical Integrity processes. Working with transformation partners Bilfiger and GE Vernova, they implemented the Meridium® Asset Performance Management suite and SmartSignal® predictive analytics software including modules for: Conducting Asset Criticality Analysis, Reliability-Centered Maintenance (RCM), Failure Mode and Effects Analysis (FMEA) to establish asset strategies.Implementing Root Cause Analysis methodologies using Meridium APM to aggregate historical context and utilize digital twin analytics to identify anomalies.Optimizing costs through Production Loss Analysis and using Risk-Based Inspection (RBI) to prioritize capital investment based on risk.Setting Integrity Operating Windows (IOWs) to transition from merely identifying monitoring parameters to establishing actionable, controllable limits that actively prevent asset degradation. The Results Adopting GE Vernova software accelerated the shift from a reactive to a predictive maintenance culture by detecting early signs of failure, targeting bad actors, and establishing criticality-based strategies for ongoing asset management. The SOCAR Downstream team experienced: Improved reliability and efficiency: Implementation resulted in improved asset availability, significantly reduced production losses, and optimized lifecycle costs. It also enhanced profitability by reclaiming lost margin and addressing key factors causing recurring downtime.Enhanced risk management and safety integration: The system achieved predictive capability and integrated process safety, leading to better compliance, enhanced Mechanical Integrity, and effective management of uncertainties and accidents. This includes configuring 157 IOW instances.Standardized processes and scalable data foundation: The team could conduct centralized asset monitoring that produced accurate health indexing, failure analytics, and streamlined asset strategy management.
